Direct thermal vs thermal transfer — which labels for your printer

The short answer: if the label is read within six months, indoors, and never meets heat, sunlight or solvents, print it direct thermal — no ribbon, one consumable, the lowest-cost mark there is. If it must stay legible after that, or it lives on a drum, a machine, a returnable crate or a freezer shelf, print it thermal transfer with the right ribbon on the right film. The rest of this guide is the reasoning behind those two sentences, with the prices we actually charge for the blank stock.

Two technologies, one print head. In direct thermal the head heats a coated paper and the paper itself turns black. In thermal transfer the head melts ink off a ribbon onto a paper or a film. One consumable and a mark that ages, against two consumables and a mark that does not — that trade-off decides almost every case:

Mechanism

Direct thermal: the label carries its own ink

A direct thermal label is a paper with a reactive coating. The coating holds a colourless leuco dye and an acidic developer kept apart at room temperature, plus a sensitiser — an ether that melts at roughly 100 °C and lets the two meet. When a dot on the print head reaches that temperature, dye and developer fuse and turn black. No ribbon, no ink, no cartridge.

The mechanism is also the weakness, because nothing switches it off after printing. Heat brings the whole coating back towards its activation point: a hot van in July, a radiator, a sealing jaw. Ultraviolet light breaks the dye down. Plasticisers migrating out of soft PVC — a vinyl sleeve, a plastic pocket — dissolve the image, as do solvents, oils and hand cream. Friction makes heat: a label rubbed against a crate for months goes grey.

How long does it last? Printer makers quote a readability life of about six months in normal indoor conditions; our own direct thermal page says « months, not years ». A top-coated protected grade ages considerably more slowly and stands the damp of a chilled room, for €2 more per hundred. Neither grade belongs on anything read in five years.

One regulatory footnote: since 2 January 2020, thermal paper containing 0.02 % or more bisphenol A cannot be placed on the EU market (REACH Annex XVII, entry 66). Compliant European stocks use bisphenol S or a phenol-free developer — so « BPA-free » is a yes.

Mechanism

Thermal transfer: the ribbon is the ink, and the ribbon sets the durability

Here the same head heats a thin polyester ribbon coated with ink on one side; the ink melts onto the label and the spent backing winds onto a take-up spindle. Because the label is inert it can be paper, polypropylene or polyester, and because the mark is a layer of ink rather than a chemical reaction it neither darkens in a hot van nor fades on a windowsill. What it survives depends on the ribbon and on the surface under it:

The pairing matters more than the ribbon grade. Resin ink works by fusing into a smooth, non-porous surface: on polyester it forms a bond that a wet glove, an alcohol wipe or a scrubbing brush cannot lift. Polyester itself stays flat in heat and ignores the solvents that soften polypropylene above about 80 °C — which is why our blank polyester carries one recommendation only: transfer printing with a resin ribbon. The same resin on an uncoated paper sits on the fibres instead of in them, and flakes.

Per label, direct thermal usually costs less — here is the formula to check it on your own numbers

Nr: a ribbon is consumed by the label pitch, not by the ink

The ribbon advances with the media, so every label uses a length of ribbon equal to its own length plus the gap — even when 90 % of it is blank. Zebra sizes ribbons to media rolls for that reason: its ZD421 specification quotes 1:1 media to ribbon on a 74 m ribbon, 4:1 on a 300 m ribbon. For a label 70 mm long with a 3 mm gap, pitch 73 mm, a 74 m ribbon prints 74 000 ÷ 73 ≈ 1 010 labels and a 300 m ribbon ≈ 4 100.

Prices excluding VAT and delivery. Two things follow. The two blank stocks are four euros apart on a thousand labels, so the ribbon is the entire difference — and a 300 m ribbon prints four times as many labels as a 74 m one, so compare ribbons per metre, never per roll. And the comparison is only about money when both marks would survive: a dispatch label unreadable in a week costs a redelivery, a drum label unreadable in a year costs far more than a ribbon. Direct thermal wins on price; thermal transfer is bought for the years. What sets the label price itself is in what drives the price of a label.

Stated assumption: R is your invoiced ribbon price, which we do not sell and will not guess. Every other figure is printed on this site or in a manufacturer specification linked at the foot of the page.

Hardware

Printers: a transfer machine prints both ways, a direct thermal machine prints one

Every thermal transfer printer also runs direct thermal stock: unload the ribbon, switch the driver, done. The reverse is impossible — a direct thermal printer has no ribbon spindles. The model suffix usually says which you own:

203 or 300 dpi

203 dpi is 8 dots per millimetre and prints a Code 128 or an address at any size a scanner needs. 300 dpi (12 dots per mm) earns its price on small labels — a 2D code under 10 mm, 4-point text on a vial — and runs slower: the ZD421 prints 203 mm/s at 203 dpi, 152 mm/s at 300 dpi. For a 35 × 35 mm square, consider 300; for a 100 × 70 mm dispatch label, 203 is enough.

Core, outer diameter, wind direction

  • Desktop printers such as the ZD421 take a 12.7 or 25 mm core as standard — 38, 50.8 and 76 mm with an adaptor — and a roll of 127 mm outer diameter. Industrial printers and automatic applicators are built around a 76 mm core and a larger roll, which is what to specify when a line runs all day and nobody should stop to reload.
  • Wind direction — outside or inside, head or foot first — has eight combinations, and a roll wound the wrong way will not feed an applicator. Checklist

Seven mistakes we see on blank-roll orders, and the cure for each

  • Direct thermal labels in a transfer printer with the ribbon still loaded. It prints twice — ribbon and coating — the head runs hotter than it should and the ribbon is wasted. Unload the ribbon and set the driver to direct thermal.
  • Coated paper or film in a direct thermal printer. The label comes out blank: nothing to darken. The most common mix-up on blank rolls, which is why our blank paper page says so in a heading.
  • Wax ribbon on a film. The print rubs off under a thumb. Wax-resin on polypropylene, resin on polyester — never wax on either.
  • Ribbon loaded ink side the wrong way. Ribbons come coated-side-in or coated-side-out and a printer expects one of them. Ten-second test: press adhesive tape on the ribbon; if it lifts black, that face is the ink. Loaded backwards it prints nothing and can glue itself to the head.
  • Darkness turned up to cure a faint print. Faint print means the wrong ribbon-facestock pair, a dirty head or too much speed. Extra darkness cooks the head — excess heat is what shortens the one-million-inch rating — and greys a direct thermal background. Clean the head at every roll change, drop the speed one step, then touch darkness.
  • Direct thermal stock stored near heat. A box of rolls on top of the printer, by a radiator or in a van greys before it is printed. Cool, dark, wrapped, oldest first.
  • Any varnish or lamination on the printable area. The head must reach the coating, or the ink must reach the surface. Every blank stock ships unprotected, and overprintable rolls leave the panel bare, for that reason.

Artwork for the pre-printed part of a roll follows the usual rules — bleed, safety area, quiet zones — in preparing print-ready files.

The route most buyers actually need

Pre-printed colour plus thermal overprint: the brand from us, the data from you

A blank roll gives a one-colour label; no thermal printer will ever print your logo in the brand red. A fully printed label from us carries the colour but fixes the date and the lot to one production day. Most B2B packs need both.

An overprintable roll is the answer. We print the design in full colour — on thermal paper for a ribbonless printer, on coated paper or a film for a transfer printer — and leave a panel unvarnished. You overprint the date, the batch, the weight or the barcode as you pack. From €183 per 100 on direct thermal, panel positioned to your printer layout.
